December 2016. Van developed a starting fault. Was cranking and cranking but no start. My first thought was glow plugs. Being colder maby they had given up the ghost. So new ones ordered and fitted. Still the same. Tested the old glow plugs on a battery and all 5 worked fine. Furious with myself for assuming and not testing them first. Turns out i had no power going to them when i keyed on. Checked fuses and relays. All ok. So i took down the fusebox and found the therminal 31 plug had pulled out. Pushed it back home and voila glow plugs work again. But i still had the starting issue !!!
A light bulb came on, the starting issue was only there when the tank was low, around 1/4 and it would fail to start.
Time to check for air or drainback. Theres a clear pipe by the fuel filter so you can see the fuel traveling to the engine. Lo and behold, empty pipe when the van was left for any amount of time and then a stream of bubbles when it did eventually get started. A big fat dirty finger now points to the fuel sender unit.
Seen a couple of interwebings of people having had the same issue. And the cause was cracks in an ageing pickup/sender unit. So i checked mine and yes it was indeed cracked and brittle. In with a new VDO unit and starting problem all sorted.
