    A prototype is a proof of concept, and I'm still working on the concept! You've all seen plenty pictures of what these quad headlights are going to look like, but in reality you've just seen the prototype. The finished product will look slightly different. With prototyping things can change on a daily basis as certain things don't work. Having to make all these individual parts to make a structurally sound assembly is what I'm finding difficult. Things seem to be getting harder by the day!

    The headlight covers that I'm currently working on, will be the clincher I believe. All these parts have to fit precisely together, harder than I thought!

    A couple of months ago I had a major disaster on my hands, I happen to mention it in a previous post but I didn't actually show what happened .................. basically, the silicone product I used to make the moulds for the tooling plugs was faulty! The silicone ended up damaging my plugs so I had to remake the plugs. Even the supplier of the silicone didn't know what had happened. They put it down to a faulty batch!

    Just over 10Kg of silicone! a few hundred quids worth!!! luckily for me, my supplier decided to replace it free of charge. All that remained was to try and repair my plugs. Which I have now done.

    I'll post some pictures of the disaster later, once I've sussed-out how to import images into an album!?

    Anyone know how to create an album for uploading photos, as I don't seem to have that option in my control panel?

        With these light units sit deeper into the engine bay, than the standard light units?

        • That's an excellent question mate.
          If you're concerned with a tight fit because you have a dual battery tray in the engine bay, holding your leisure battery, don't be mate. The design is based around the size of the rear of the OEM headlight unit and how far back that goes. As the rear of the original headlight reflector is a bowl shape it did stick out a bit, these units are totally different as they sit side-by-side .................. if anything they're shallower. The only part that protrudes is the rear of the low beam projector unit, and that's right next to the indicator. So there's usually nothing in that gap.

          I think it would also depend on which quad headlight system you're interested in, the 'Performance' range ( in the picture below ) does show how shallow these are >>

              • Here's the photo I was trying to upload Snowrider. Seems as though I can only upload images as attachments direct from my PC.

                Anyway ................... You can see how shallow these units are. And don't forget, you can also move them forward as well. The other thing you'll notice is, the bulb holders point downward and don't actually stick-out like the OEM ones. This also gives you a little more space >>

                  • Turk. I think that if you use the Advanced Editor there's additional functionality for managing ALL pics you've uploaded. I'm not on my PC at the mo... but I'm sure theres some functions to create Albums.... apologise if I'm wrong but there's a host of additional stuff so worth a look. [emoji106]

                        • Yeah, thanks mate, that last one and a few from a previous post were uploaded directly from my computer, like an attachment, it seems to be the only way I can upload images. I remember having a photo album a while back, but it's not there anymore!? That's why all my other photos from previous posts are missing.

                          Thanks Active8, I do have the 'Advanced Editor' selected with full WYSIWYG.

                          As I've spent an awful lot of time in the workshop these past few weeks, I just wanted to upload a project update to show where we're at with the project. Doing it this way will be an absolute ball ache, but if that's the only way, so be it! Maybe I should ask Dan to look into it?

                              Yes mate, even the 'Classic' range are far brighter than the T4's standard setup. The 'Performance' range are bright still
                              But it's not all about how bright a light source is, it's more to do with where the beam is directed and how far down the road you can project the beam. What you really want is to see the road ahead, and not light-up the entire country side!

                              Personally I think the old T4 OEM oblong headlights are a thing of the past, you just don't see car headlights with the reflectors etched into the glass anymore. You just can't beat a good projector type headlight unit for low beams. Firstly, the 'cut-off' point is so distinctive and so well pronounced that visibility can never be matched when compared to the OEM headlights. Adjusted correctly your low beam should look like this. These are the Hella 'Classic' range >>

                              Those tests were carried out without an upgraded wiring loom as I hadn't designed it yet, so the results can be even better than those in the pictures. The other thing to consider is, when you adjust your headlight units, particularly on the OEM setup where you have the H4 dual filament bulbs, you can't raise your high beam to see further down the road as this would also raise your low beams, and you will only blind oncoming traffic. With a quad headlight system you are free to adjust your headlight units independently, low beams as per legal requirements and your high beams slightly up in order to see more of the road ahead. Add to that, on a decent quad headlight system all four units can be ON at the same time when in high beam!

                                Yeah, I know, I'm still at it! getting rather close now though.

                                I had to redesign my headlight covers ( the transparent ones ) witch meant I had to remake the resin tooling plugs, and by simply by adding a 'swag-line' has made a missive improvement. I'm still testing PETG and getting rather good results, the clarity I'm getting is not bad, and the overall structure is quite strong as well surprisingly. As I'm testing with 2mm PETG. Next up will be the 3mm Polycarbonate. For the time being though, 2mm PETG is fine to get me to the next stage.


                                Not exactly clear as in like glass, but getting there, also you'll notice that there's absolutely no distortion >>

                                You'll also notice in the pic that I'm still getting a little bit of 'webbing' on the vacuum formed part. I probably heated the plastic sheet a little too much on that occasion, and the tooling plug' shape doesn't help too much either, having near vertical sides on a tooling plug is never a good idea when thermoforming plastics ...................... but that can't be help, as that's the shape I need.

                                Right now I'm fine tuning stuff, making all the individual parts to fit precisely together, is almost as hard as actually making the parts themselves!
